Oil and gas facilities — from upstream production through storage terminals to downstream distribution — depend on insulation systems that hold product within temperature specification, protect personnel, and control the pipe wall conditions that lead to corrosion under insulation. Common Failure Modes in Oil & Gas Processing

Corrosion under insulation on hydrocarbon service

Water trapped beneath insulation corrodes pipe and vessel walls out of sight, and on hydrocarbon service the end point is loss of containment. The 60–150°C range is the most aggressive, and because the damage is hidden until insulation is stripped, inspection strategy matters as much as the original specification.

Weather exposure on outdoor installations

Most oil and gas insulation is outdoors and exposed to driving rain and thermal cycling. Cladding laps, sealant joints, and vapour barriers degrade under UV and movement, and once water finds a path in, the insulation both loses performance and becomes a corrosion reservoir against the steel.

Let the temperature band and the risk case drive the specification. In the 60–150°C CUI-susceptible range, the controlling requirement is moisture exclusion: aluminium foil faced insulation with fully sealed laps, a continuous vapour barrier, and cladding detailed to shed water. Above roughly 150°C on hot process and crude lines, the requirement shifts to product temperature maintenance and personnel protection, where calcium silicate board handles load-bearing and support positions and rockwool covers the general run economically. Storage tanks and vessels are a large-area, weather-exposed duty best served by rockwool insulation board with robust cladding detail. For fired heaters and flare systems, refractory castables — 1600°C standard or 1750°C high alumina — should be selected with thermal shock in mind, since cycling rather than peak temperature is what degrades them. Fire-rated penetrations require fire sealant and fire retardant foam specified to maintain the barrier rating.

  • Seal every lap, joint, and penetration with aluminum foil tape and maintain vapour barrier continuity — this is the primary defence against corrosion under insulation.
  • Detail outdoor cladding to shed water, with laps oriented downward and sealant maintained at horizontal runs, valve boxes, and flanges.
  • Re-establish fire sealant at any penetration disturbed during maintenance; a fire barrier modified without resealing quietly loses its rating.
  • Use load-bearing insulation at pipe supports so insulation is not crushed into a thermal bridge and moisture trap.
  • Inspect flare and fired heater refractory after trips and flaring events rather than only on the maintenance calendar, since cycling drives the damage.
